Same principle as regenerative braking, the heatsink and fan only deal with the losses across the transistor bridge.

Replacing the batteries may solve the problem that can occur with the battery clips failing to contact the printed circuit board of the headunit properly.

When the brake resistance jumps, do you notice any glitches in the headunit display?

Check also for any communication interference.

The iPad2 does not support BT Smart (Low Energy or 4.0), so only the ANT+ version of the Bushido with the external dongle.

What you have described is fine. Some tyre/rim combinations fall between slots 2 and 3. Ensuring a consistent and high enough calibration value is all that is required.

Use whichever slot allows you to achieve calibration between 10 and 15, with the tyre pumped to 110-120 psi and the tension knob tightened 3-4.5 turns. check that the battery connectors are making contact with the printed circuit board inside the head unit.

Did the problem occur when you were changing batteries or during normal operation?

I have used two pieces of aluminium bar of the appropriate thickness, without glue. The glue just helps hold the spacers in place while assembling the brake to the stand. Once assembled the spacers tend to stay in place.

cut a piece of aluminium or hard plastic as a spacer and glue it to the position 3 on the brake. It should be thick enough to allow the stand to be supported at the former position 2. Position 3 is re-inforced and tends to support the clamp force better.

The Bushido should handle high wattage at whatever cadence, without overheating. Variability of power levels in Watt/time mode is an issue (I don't use it much - others could advise you better). How come the brake firmware is coming up as 0.0.000? Does the brake unit connect with the headunit proper...
